I pulled out the rug and jute underlayment expecting to find rust in the passenger front floor pan since I recalled that the former owner had a air cond. leak but it was virtually perfect.  Rear pans looked good too.  But there was a bunch of rust in the front floor pan under the drivers feet area.  Looks like water might have come in from the side between the bottom of the front door and the firewall.  The rust trail comes mostly from under the wiring shield and extends down to the floor surface in a swath maybe 3  or 4 inches wide.  It's like the water came in there and was held in place by the underlayment.  Has anyone else run into this.  Would something like this be a failure of seam sealant or might it have come from the cowl?  I was curious if this was a typical problem (like my rusted trunk pan floor).

90 % of the time this area get rusty simply from the driver tracking in water ,snow ,slush and wet leaves. The drivers feet drip dry there and the carpet stays wet.

If its running down the firewall and the side corner connecting to it you might have a leak at the windshield gasket or the window channel mine leaked there and as soon as I got the window out I found the channel has rust holes across it allowing water to run down the firewall onto the floor

I'll be sure to check that as I disassemble the car further.   Thanks for the heads up.

My car had it under the heel pad and was from wet shoes soaking the carpet and moisture being trapped under that rubber heel pad. The rest of the floor was perfect.

bonded , gluing panels has no place  on a old time muscle car , IMO leave that for the modern stuff  :Twocents:

Yes, they sell replacement floor pans and if you don't want to replace the whole thing you can just remove the effected area and cut the new pan to match. Surely you can fine someone to weld it for you? If not a buddy a welding shop will do it...

The Sherman part i received is good quality steel.  I wish the panel extended up the firewall a little more, but had plenty of extra on the rear of the panel that i can add on to the front.
