Is there a formula for how much material  has to be removed from the intake side of the heads for how much that is taken off the bottom of the heads or milled off the block? Also does anyone know on average how much has to be milled off the 400 block to bring the Kieth Black KB240 pistons to  "0" deck hieght?

       ( Found an old issue of Mopar Muscle this morning that said take .0123 off intake face for every .010 off head surface.)

Yes, that is correct....for every .010 ff the deck surface ( heads and/or block) you need to take .012 off the intake mounting surface to maintain intake port alignment. It's not recommended to take off more than .060 off the intake mounting surface because that will leave it too thin and hinder valve cover sealing.  ;)

Not sure on the KB pistons.....you might have to mock it up and measure due to variations in factory deckheights.

Ditto what Ron said, "mock it up first" to know exactly how much to mill the block in attaining "0" deck.

If nobody minds, here's some good "rule of thumb" procedures, to get things in the right order;

Remember, EVERYTHING should be from the mainline of the block.

Line hone the mains, set brg. clrc., first,
Sonic test wall thickness second, ( or first, when assesing block candidacy )
Bore holes 90 degrees to mains, adjust according to above.
T/plate hone-fit Pistons (thread chase bolt holes first)
MOCK-up short assembly for deck milling measurements.
Mill Block Decks, using BHJ fixture (or others) to correct 90 deg. & to set deckheights.
